Microsoft They limited FAT32 to promote their NTFS I was able to format as FAT32 using command prompt CMD easily!!

DivX Converter was the first software I tried with no success. I tried a customized AVI format with 720x408 (maintaining aspect ratio) and MP3 audio with no success. What's the right sauce here?

I use a application called DiVX Converter to convert video files to DiVX.

Both were free utilities I downloaded to my laptop and work fine.

I can not understand why DivX Converter would not work for you. Here are the settings I use:

Output Profile: Home Theater;
Custom Resolution: 720x420 (depending on the source file, the output resolution will be adjusted slightly by the converter);
I increase the Video Bitrate to just over 2000kbps;

I click START, let the converter do its thing and shortly thereafter I have a working .divx file. After that I copy it to the USB stick and call it a day. I have had no playback issues to date.

I used Windows Media Player to burn mp3s from CDs to my PC. Copied mp3s to USB drive (formatted to FAT32) using Windows Explorer. Since I don't have nav, I'm limited to 1,000 files. 16GB drive is sufficient. No issues at all with playback.
